Manufacturing Process of Tubular Busbars

Tubular busbars are manufactured from high-purity aluminum or its alloys through precision cutting, forming, welding, and finishing processes to ensure high conductivity, mechanical strength, and efficient heat dissipation.

Material Selection

Tubular busbars are typically made from high-purity aluminum or aluminum alloys such as 6061 or 6063, chosen for their lightweight, corrosion resistance, and cost-effectiveness. The hollow tubular design optimizes material usage while maintaining high rigidity and current-carrying capacity.

Cutting and Shaping

The raw aluminum stock is cut to precise lengths using specialized cutting machines, often CNC-controlled, to maintain tight tolerances. The tubular shape is then formed, either by extrusion or bending, to achieve a seamless hollow structure that maximizes surface area for heat dissipation.

Punching and Drilling

Holes for bolted connections or mounting are created using automatic punching machines or CNC drilling systems. Accurate positioning is critical to ensure proper assembly and electrical performance. The punching force is calculated based on material thickness and shear strength to avoid deformation.

Welding and Joining

Sections of tubular busbars may be welded or joined using high-precision techniques to form continuous conductors. Welding ensures mechanical strength and electrical continuity, while minimizing resistance and heat generation.

Surface Treatment and Insulation

After fabrication, busbars may receive protective coatings, epoxy insulation, or sleeves to enhance durability, prevent corrosion, and reduce the risk of arc flash. Conductive paste is applied at bolted joints to improve electrical contact.

Quality Control

Each busbar undergoes rigorous inspection for dimensional accuracy, surface smoothness, and electrical performance. Infrared temperature measurements may be conducted during operation to ensure proper heat dissipation, and mechanical support spacing is calculated to accommodate thermal expansion.

Installation Considerations

Tubular busbars are designed for high-current applications in substations, power plants, and industrial facilities. Proper installation includes anti-vibration supports, torque-controlled bolting, and spacing to prevent sagging or mechanical damage. The hollow design reduces weight, making installation easier in space-constrained environments.

Advantages of Tubular Design

High current-carrying capacity due to large cross-sectional areaImproved heat dissipation from increased surface areaMechanical strength with reduced material usageCost-effective compared to solid copper busbarsLightweight, reducing support structure requirements By following these precise manufacturing steps, tubular busbars achieve optimal electrical performance, mechanical reliability, and long-term durability in demanding power distribution systems.
